So, what I have done is just the opposite... I put threaded 1" forks on a Haro cruiser 1 1/8' threadless frame... Same concept, just use parts from both headsets til you find something that works... Here's what I've come up with...

Not to be Mr. Shameless, but since the other guy posted himself up here for kits he used to sell I might as well. If you don't want to go through the hassle of all this, the proper way to do this is to machine the 34mm threadless cups to fit the smaller 32mm headtubes of traditional BMX bikes on a lathe. The reason the old hit-and-miss method works is that the cups for a vast majority of threadless headsets are the same as BMX sizing, they just have thicker walls for the portion which inserts into the headtube. Just sorta how they evolved BITD, they used existing caged bearing sizes when they invented 1 1/8th threadless (with exceptions of course, YMMV).

Atomic Paul sells a traditional steel caged bearing version on his website, and I stock sealed bearing units or can customize your favorite headset (Chris King or whatever you like) to order. And yes, compatibility with integral forks is doable, even the ones with the thicker base on the steertube, just depends on the brand of headset you choose. And yes, I can do one-off sizing like Worksman frames which often use a proprietary size right in between. The prune bot closes threads every month, but I've always got an ad running in the Swap section if you search, or just PM me. I won't be discontinuing these any time soon.

So we are saying for most headsets (both threadless 1-1/8" & threaded 1") that:

-Ball diameter is the same
-BCD (Ball circle diameter in the cage) is the same

?

Is it a close approximation and therefore works good enough or is it right? 

This comment from ChattyMatty seems to answer my question:

Generally, yes.  I have run into issues with the cage shape sometimes conflicting with the cup (the edges of the cage bind on the cup, kind like what happens if you put it in upside down) but for the most part they're the same. For example I imagine if you went out and bought two sets from the same brand, say a Necco BMX and Necco threadless you'd have the best luck with the mix-and-match approach as the manufacturer will want to economize on the number of bearings they have to stock/manufacture. Buying a brand new set and trying to mate it to a cup for 1982 be more likely to generate conflicts. Either way, the loose balls with sticky grease method does work too.

BUT- there are some 'heavy duty' sets which use a larger bearing circle, and that will cause you problems using the cages. For example this set (tiny pic, sorry) is one with the wider bearing circle-

after reading whole thread,,, thought this would be a great conversion for new school gt block stem... has anyone tried the headset extenders on the market for a little lift on the new headsets? i could at least raise my old school up if needed..

Wow.

This thread has so mch info and covers so many years that I'm having troble gathering parts today.

Lots of the links to parts on DansCOmp are broken now...

I'm considering blindly bying a Tioga Beartrap and any modern headset to jst try to figre it ot, bt I've been throgh the trial and error with my bottom bracket and wasted some $$$.

Anybody got a psrts list that wold work on a generic old Mongoose frame from early 2Kish?

This has been a very popular conversion among fixed gear "Fixie" riders for many years now. I thought about trying it on bmx bike years ago but never found a newer fork I liked enough to do it. Cool to see someone actually do it.

I might be the first person to put threadless 1-1/8 forks into a 1.28 inch frame head. It was not easy. I used a FSA 1-1/8 headset. Many hours later of gentle work with a Dremmel using a round barrel sanding disk on both frame and cups. Bingo snug fit!

1" fork on 1 1/8 frame.

The 1" bearing cups actually fit into the 1 1/8 cups,  give it a try.  Might need to file the edge of the 1 1/8 cup.

I went thru a bag of bearing cups and found the best fit.  1" on bottom 1 1/8 on top, put a block of wood on top of it all and smack it with a hammer.

Its F'n ghetto. But it works.
