First, you gotta deal with axles popping through. Either yank them, or, in my case, I just taped bubble wrap around them to prevent them from poking through.

Pack up the box with paper, or some other filler, to suck up the distance of the axle. Sorta like this:

Next, pop in the first wheel, and pack it in. Then, put the second wheel in, overlapping the axle:

After the second wheel is in, you'll find the height is about 11". We have a 16" box, so, we have to knock off 5" to keep shipping size (cost) down. Mark down in the box 5" in my case. Your results may vary. Cut with a knife down to that mark.

Next, take a straight edge, and bend at the cut you made. Bend out first, to get it straight, then, back over the regular way:

Now, you're box will look like this - top flaps almost cover the top. That's fine. More protection on the top axle with 4 cardboard flaps:

Fill in the open space on the top, protect the axle a bit and you're ready to seal it up. This was some shredded stuff I had from another package. Regular paper works, too:

Fold it over, tape it up, you're ready. Box is 18x18x11, and should ship USPS or UPS for < $15:

A frame and fork weigh about 7lbs bare. I usually use FedEx because their rates and ship times seem to beat everyone else out there. I had a guy send me a road bike frame from South east Ga. to far North Ga. He sent it by USPS, weighed about 20lbs and he paid $67.60, I shipped it back to him by FedEx for $18.81 with one day delivery. The Pro Thunder I bought in Ill. weighed 30lbs complete. Calculated the shipping from there by FedEx and came up with about $30. The guy boxed it up in a box that was 42x42x20 and the rate jumped to $143.00. I had him cut the box down to the smallest size he could get everything into and ended up being 42x20x10 and dropped the shipping cost to $31.45. The cost is determined more by the size of the box than the weight so keep this in mind when packing. I seriously like the idea of just wrapping it in pipe insulation and slapping a label on it. This for sure would be cheaper than any other method of packing. I would do like a couple of others showed here (Priority Mail wrappped and pipe insulation wrapped) But I would go one step further and wrap it with stretch/shrinkwrap to contain the fork and frame together and tape a label to it. My complete Pro Thunder weighs 28lbs.

youre not serious are you? dude buy a roll of brown wrapping paper at walmart for a couple of bux...works great crumpled. That grocery bag thing is just plain redneck if you ask me

best thing to do is pack it and take it at the post office or whatever shipping company youre going to use so you get an accurate weight .

Got a package today from "osbmx23" and he did a great job packaging it! Take a look....

You can ship on Greyhound too!!!!! For example: Another member shipped me a complete sidehack from Florida to Oregon for $100!....Thats good cuz the box was as big as a washer or dryer maybe a bit bigger...Check It Out.

I think reading this thread should be a REQUIREMENT for becoming a PRO member?
